Private Label Activewear Manufacturing: A Brand’s Guide

Activewear is one of the most demanding categories to manufacture — and one of the most rewarding when done well. Customers expect stretch, support, moisture management and durability in every piece. Here is what brands should know before developing a private label activewear line.

Performance fabrics are the foundation

Activewear fabrics are engineered, not just selected. Common constructions include:

  • Polyester-spandex blends: the standard for leggings and tops — moisture-wicking with four-way stretch.
  • Nylon-spandex blends: softer hand-feel and better shape retention, often used in premium lines.
  • Cotton-poly blends: a casual athleisure option for lifestyle pieces rather than true performance wear.

Ask your factory for fabric test reports covering stretch recovery, pilling resistance and colorfastness before approving bulk fabric.

Construction details that matter

Flatlock seams are the signature of quality activewear — they lie flat, reduce chafing and stretch with the fabric. Waistbands should use wide, no-roll elastic or high-recovery knit bands. For sports bras, the support system (band width, strap construction, lining) needs dedicated development and wear testing.

Branding options

Activewear branding favors methods that move with stretch fabric: heat transfer logos, silicone prints and sublimation for all-over designs. Traditional embroidery is rarely used on performance pieces because it restricts stretch and adds weight.

Testing before you scale

Never skip wear testing. Put salesman samples through real workouts and repeated wash cycles, checking for pilling, seam failure, fading and loss of compression. Problems caught at the sample stage cost almost nothing; problems caught after a 10,000-piece shipment cost a reputation.

Sizing and fit development

Activewear fit is technical. Compression garments need negative ease engineered into the pattern, while relaxed athleisure needs balanced drape. Fit sessions should include movement tests — squats, stretches, overhead reach — on multiple body types. A set that looks right standing still but rides down during a workout will not survive customer reviews.
